The intake tube has an internal diameter of 103mm or just over 4″ and has a smooth curvature from the filter housing all the way to the turbo inlet. The filter itself has been specifically designed for this intake and has a huge outer diameter of 210mm or 8.3″ with a filtration surface area of over 130,000mm^2. The patented Venturi housing has been designed to provide the maximum internal volume possible for the RS3 engine bay space available and provides laminar flow to the turbo tube. Finally the duct seals the filter opening to the front slam panel but is not restricted by just the stock entry feed. Our aim was to address 2 main criteria: 1) Increased flow rate. 2) Smooth Airflow. The first objective was met by utilising all of the limited space available in the RS6 engine bay which was heavily restricted by the underside of the hood. Our solution was to completely redesign the entire airbox which maximised volume, increased flow entry openings and created a more favourable filter angle to the turbos. Furthermore we dramatically increased the size of the turbo inlets by as much as 85% when measuring the cross sectional area at the openings. The second objective was met by designing an organically shaped system with a custom rounded panel filter to ensure the airflow path contained no sharp corners and therefore allowed for the flow to remain laminar. With smooth transitions from the filter to the turbo inlets, our intake minimises the formation of turbulence and therefore the turbos are able to operate more efficiently. Heat and Volume are the main considerations when designing an intake for turbocharged engines. In the Z4, the intake system is located next to the exhaust manifold which rapidly heat soaks the engine bay. High temperatures are detrimental for engine performance as the turbo would have to build boost with heated, less dense air and so the only way to ensure IAT’s are kept to a minimum is for a fully sealed intake. This however, results in a restriction with only one stock air feed to draw air in from. During development we noticed an additional opening into the wheel arch area and took advantage of this by adding a secondary feed to our airbox. Furthermore our sealed airbox also has a heat shield with gold reflective to minimise the radiative heat transfer from the exhaust manifold. In order to maximise volume we made the airbox as large as possible with a recess for potential strut braces. The stock convoluted intake tube is replaced with a smooth carbon tube which is also larger in internal volume with a starting internal diameter of 111mm (4.4″) smoothly tapering down to match the turbo inlet. The tube provides a smooth path from the filter to the turbo inlet. The flow path from the filters to the turbo inlets is very direct and does not change direction as abruptly as the usual OEM airbox designs. So instead of a complete redesign we focused on improving the OEM airbox with less restrictive flow and improved temperature efficiency. We have developed replacement drop in filters made from non-woven mesh which have a much higher flow rate as compared to the stock paper filters. To help reduce inlet air temperatures and force air into the airbox we designed large front scoops which sit behind the grills. The carbon scoops channel air into the ducts and effectively effectively de-restrict the inlet side of the airbox. Our system is a complete redesign from the airboxes to the turbo inlets with the aim of reducing pressure loss while increasing the flow rate and keeping inlet temperatures low. We have maximised the usage of the available space to employ 2 custom made filters with a 40% larger filtration area than stock. These are used in our Patented Venturi housings to smoothly funnel the air to the turbo inlets. The inlets themselves are up to 160% larger in cross sectional area than stock and are designed with an advanced dimpled inner surface to reduce frictional losses between the flow and the wall boundary. By allowing a “cushion” of air at the wall surface, airflow is able to move through the inlets at higher flow rates with reduced pressure loss.
